The best plywood sheet size is the smallest practical format that fits every required part and can be transported, handled, and cut safely. A larger panel can reduce the number of sheets in a modeled layout, but sheet count alone does not prove that it is the best purchase. Part dimensions, grain direction, local availability, price, workspace, and lifting limits all belong in the decision.

Before comparing prices or yield percentages, find the bounding dimensions of every part. A 60 × 60 inch panel has more area than some people expect, yet it cannot accept a 72-inch cabinet side in either orientation. Using identical parts, a 1/8 inch kerf, and rotation allowed, the benchmark completed all 36 projects on 4 × 8, 4 × 10, and 5 × 10 sheets. The complete projects used 65, 54, and 44 modeled sheets respectively. Mean project yield was 57.9%, 56.1%, and 53.4%. Those totals show that larger panels can reduce sheet count without automatically increasing percentage yield. Yield is part area divided by purchased panel area, so a larger remaining rectangle can lower the percentage even when it is useful stock.

Why a 4 × 8 sheet is the practical baseline

A nominal 4 × 8 sheet is widely used for cabinet and furniture planning because many tall parts fit within 96 inches while the 48-inch width remains compatible with common project dimensions. Confirm the supplier's actual size, the product grade and thickness, and whether factory edges need trimming before treating all 48 × 96 inches as usable.

Check vehicle capacity, doorway and aisle clearance, helpers, breakdown equipment, and the first safe cut before buying. A paper-efficient layout is not practical if the sheet cannot reach the saw intact.

Compare cost per complete layout

Do not compare only the price per sheet. Multiply the real sheet price by the number of panels required for a complete layout, then add delivery, damage allowance, and the value of useful offcuts. Reject any result with a missing part, even if its sheet count looks attractive.
